My car's had an intermittent rattle from the headliner for the last year or so. Not bad enough to demand a fix, but now that I know where, I'll ask the dealer about it...
I had at different times thought the rattle was from somewhere in the dash, the windshield, or hidden up in the headliner around the sunroof. Well...
the sound is coming from the driver's sun visor. I noticed that when it's stowed, it droops about 1/2 inch at the bottom edge (closest to you) compared to the passenger side. There's free play between it being flush up against the headliner and the current resting position. Something about that free play causes the rattle. If it's rattling, just pushing the visor up against the headliner (where it should be, but it flops down right away again)stops it for a while.
I'll bring this up at my next service appt in a few weeks. If you're suffering from the on again-off again headliner rattle, check your visors to see if one isn't flush against the headliner when stowed - may be the source.
